Should I replace one cylinder or do a top overhaul?

Short answer: If one cylinder has a problem and the rest of the engine is healthy (good compression and borescope images on the other cylinders, stable oil consumption and oil analysis, and plenty of time left before TBO), fix or replace that one cylinder. If several cylinders are failing, the engine is approaching TBO, or there are signs of bottom-end wear, a top overhaul may be a poor investment; a full overhaul is often the better decision. The engine's overall condition, not the single cylinder, should drive the choice.

What is the difference?

Option	What it includes	When it fits
Single cylinder repair	Repairing one cylinder, such as a valve job, often after removal	A specific, fixable problem like a burning exhaust valve on a cylinder in good condition
Single cylinder replacement	Replacing one cylinder assembly (cylinder, piston, rings) with a new or overhauled unit	One cylinder with worn walls, cracks, or damage beyond repair
Top overhaul	Overhauling or replacing all cylinders, pistons, rings, and valve train parts	Several cylinders worn on an engine with a sound bottom end and time remaining
Full overhaul	Complete teardown of cylinders and bottom end (crankshaft, cam, lifters, bearings, case)	Engine near or past TBO, or bottom-end issues

A top overhaul does not reset the engine's time since major overhaul. The bottom end (crankshaft, camshaft, lifters, bearings) keeps its hours.

How do I decide?

Choose a single cylinder when:

• Only one cylinder shows low compression or a burning valve.
• The other cylinders test well and look good on borescope.
• Oil consumption and oil analysis are stable.
• The engine has substantial time left before TBO.
• There is no sign of cam or lifter problems.

Consider a top overhaul when:

• Several cylinders are worn, leaking, or using oil.
• The bottom end has been inspected and is healthy.
• The engine still has significant time remaining before TBO.

Consider a full overhaul instead when:

• The engine is close to or past TBO.
• There is metal in the filter or rising bearing or iron trends in oil analysis.
• There is evidence of cam or lifter spalling or internal corrosion.
• The engine has a history of sitting unused for long periods.

The trap to avoid is spending a large sum on a top overhaul on a high-time engine, then needing a full overhaul a short time later because of a bottom-end problem. The cylinder money does not transfer to the overhaul.

Can a bad cylinder be repaired instead of replaced?

Often, yes. A burning exhaust valve caught early can sometimes be addressed with a valve job rather than replacing the whole cylinder, as long as the cylinder barrel, head, and other dimensions are within limits. Borescope images and measurements decide this. See what a borescope inspection shows.

What does it cost?

Rough industry ranges, varying widely by engine model and parts availability:

• A single cylinder replacement typically adds a few thousand dollars or more for the cylinder assembly plus labor for removal, installation, and break-in checks.
• A top overhaul multiplies that by the number of cylinders, often reaching a substantial fraction of a full overhaul cost.
• A full overhaul is the largest cost but resets the time since major overhaul on the entire engine.

Get specific quotes and compare them against the engine's remaining time to TBO. Spreading the top overhaul cost over the remaining hours is a useful way to compare options.

Why does it matter that a cylinder comes off?

When a cylinder is removed, the mechanic gets a partial look inside the engine. On many engines, this provides a view of parts of the cam and lifters that are otherwise hidden. Use that opportunity. If the view shows bottom-end problems, it may change the decision before you spend money on new cylinders.

What about break-in after cylinder work?

New or overhauled cylinders need a break-in period to seat the rings. Follow the cylinder or engine manufacturer's break-in procedure (for Lycoming engines, Service Instruction SI 1427 covers break-in). Break-in typically involves running at higher power settings and monitoring temperatures closely.

How Wingman handles it

Cylinder and top-end work is done in-house at Wingman AeroCare on Lycoming and Continental engines. When a cylinder issue comes up, we put the findings on your online estimate with photos and video so you can see the condition of each cylinder before choosing. If a full overhaul makes more sense, it goes to a vetted partner shop and Wingman manages it for you. Learn more about piston engine maintenance or contact us.
